Ok it has happened to me. The bike is a September 04 and has only just started to show the dreaded signs. Bike well out of warranty but serviced by BM from the start. What do you think my chances are for a goodwill claim??
They agreed half the parts cost for my "out of warranty" corrosion.
(If/when my new one starts corroding, I think I'll try and repaint it myself. I also make a pint of removign the plastic cover and giving it a clean from time to time, and giving it a geneorus coating of silicon grease.)

It`s a ball ache taking the front cover off apparently so just whip the plastic cover off and rub down the affected area. I used Hammerites special metals primer too but I don`t know how essential that is

Use the special metals primer. I sprayed some black hammerite onto a piece of zinc plated steel on my old Morini and it just ran straight off and dripped onto the floor Reading the instructions does help sometimes!

Take the black plastic cover off and you will find, probably very wet, a big lump of foam which is the cause of this corrosion. Take it firmly in the hand and sling it as far as you can and then tidy the area up with hammerite silver paint and refit your black cover. Put a little copper grease on the torx bolts and gently tighten up that should solve the problem. why BMW fit a new cover and then stick the foam in buggers belief. The plastic cover is not waterproof so it is obvious that the water is going to get in and stay, causing all this hassle on a bike the best part of 11grand with all thetoys. I've done this to mine and it has worked so far unless someone here has a better solution. Dave Oh and looking above I did'nt use any special primer and it worked i think degreasing is possibly a good way forward.
Maybe the hammerite sticks better to aluminium than to zinc plate. In any case, the bubbling and lifting of the original BMW paint looks like poor adhesion to the base metal, so the correct primer must give a better chance of the repair staying put.
