I need to make a new battery tray for my 80G/S. The original one is not very strong, barely big enough for the new Motobatt battery and is very tight to the air filter making it virtually impossible to replace the filter without removing the starter motor cover.

The original is rubber mounted but I notice that on my 100GS it's bolted directly to the frame. With modern gel mat batteries is there any need to rubber mount it?

Your Battery Box , would have been Rubber mounted originally.
The G/S Battery box is now getting rare , and hard to find .
I waited for one for m/works for several weeks , as it was on order..
The fitment is supposed to be tight.

Had a closer look at the R100 tray in daylight and yes it is rubber mounted so I'll stick with rubber mounting although I can't imagine what it does to protect the battery when the bike is used off road.

I can see that the tray on the G/S is designed to fit tight against the air filter but that may be because it needs allthe support it can get. Also I can't really see that 2 rubber straps on flimsy hooks are enough to hold a 6.5kg battery effectively especially when the bike is crashing around off road.

Your probably 'over engineering' the mounting process of the battery. The mounts/boxes certainly seem to do the job very well. Stick with standard design :thumb2

When fitting the ( expensive ) rubber mounts...coat the threads in copperslip as they are a bugger to get off again !
