Anyone ever had their left hand vario box melt to the exhaust? Mine did it today and I cannot work out why it suddenly decided to do it. Is there something that is supposed to keep them apart that may have fallen off mine. Luckily I had a Mane Event Liner bag and that protected my stuff but have a 2 inch hole. Annoyed.:(

YOU have a razor sharp heatshield riveted onto the outside of the vario, if its still there then the box must have been touching the exhaust

The metal bit is rearwards of the exhaust, and it has melted just forward of that....any ideas on how to repair the hole?

Vario Brace from Stick

I've fitted this little wonder which keeps the Vario exactly where you want them...

It was a one-off from Mr Stick from the parish, send him a PM and he'll tell you how much and how long it'll take.

I got mine for about £30 and I can assure you the item is VERY well-made.

Who said craftsmanship has gone!

Good luck.

Funny you should mention that...

Standard exhaust; panniers (I believe) correctly fitted (i.e. both green indicators showing).

Glad I had a stash panel between this and a litre of oil. I suspect the above can happen when the pannier gets a knock and so comes into contact with the exhaust even after correct fitting. My only theory is that this happened on a very crowded ferry (bike surrounded by trucks), although there was no obvious damage to the pannier. I notice the handbook says you need to ensure 24mm gap between the pannier and the exhaust. Checked this on a mate's and he couldn't ensure that gap however it was adjusted. Wish I had known about the Vario brace earlier...I have never been entirely happy with them fully extended and fully loaded...they flap around a lot and there really isn't a big gap to the exhaust. I'll be getting rid and buying some decent Alu boxes (Vern's Worldbeaters if he has sorted out a 1200 bracket) and am not really interested in a free replacement.

I finally got round to removing the pannier rails (I'll be replacing Varios with Aluminium ones) and the LH rail is definitely bent. This is rigid plastic and I would have expected it to crack/ shatter on impact but not bend but there you go. The pannier itself shows no signs of damage (except the burnt through hole) so I suspect something heavy has slowly pressed against it.

Anyway, if anyone needs a RH pannier rail only (i.e. the straight one), I have one free to good home. I'll also be putting up for my RH pannier (in reasonable condition) when I can get round to it.

When I had a 1200GS with vario panniers the heat shield started to rattle, so I removed it and rode to the dealer to discuss renewal. By the time I got there the case had a hole in it. Duh!

What I did was to remove the burnt plastic with a craft knife, stick a couple of layers of gaffer tape over the inside of the hole, then mix up body filler and fill the hole. Sand down the outside when set, inside just remove the gaffer tape. Then paint with matt black spray can. An almost perfect repair.
