Having problems with the headlamp circuit on my 1150GS.
It's melting the fuse body, the plastic bit, but the fuse it's self is still complete (not blowing).
Any idea what's going wrong?:nenau

has the fuse been bodged with a bit of wire? Swap it for a new one of the same value and see if it blows.

1. Have you replaced the fuse - Check the terminals are clean and bright.
2. Is the fuse rating correct?
3. Do you have HIDS (Xenon lamps fitted?) Or additional lights on the same circuit

Looking from the rear of the bike, the headlamp circuit is on the far right on the fuse board. I think this has been moved from it's original position to the position it's in now.
I've changed the fuse twice (because of the melting situ but never blown), fitted a 10 amp fuse.
It has had a previous problem with melting wiring which i hasve now replaced/made good.
I think it had additional lights fitted by the previous onwer & possibly HIDS. Has standard bulbs now.

Melt down

Check under the fuse box make sure there are no bad connections here anthing been arcing (burning) here, if it's been sparking it will get hot and cause the probs. Hids take less current than std lamps so shouild not be a problem.

According to my Haynes manual the 1150GS doesn't have a fuse. It does have a load sheading relay which cuts the power to the light when pressing the starter button. I assume the relay acts as the fuse.

There should be a fuse somewhere. I can't imagine they'd have wires crossing the frame without a fuse in place. Its likleythat it's a fuse shared with other items.

Relays

These are NOT fuses, but just electrically operated switches so don't ever try to use one for protection fuses can save your bike from catching fire!!.

According to my Clymer manual for 2000-2004 1150GS only 10A fuses are for pump and motronic relay only, others are 15A for rider information display then 7.5A for Horn Relay and 4A for others, fuses 1,2 & 7

Fuse 1 appears to be for brake lights & battery charge/idle speed indicators

Fuse 2 appears to be for side & tail lights

Fuse 7 to plug connection

:confused::confused::confused::confused::confused::confused::confused:

if its melting the plastic you have a serious short somewhere mate ,im surprised the wires aren't melting if its getting that hot ,

mmmmm, best have a closer look at this.
Had the bike for 6 months & gone through 3 fuses already........

I saw a thread over on Advrider where they were adding fuses to the lighting circuits on 1100/1150s due to the circuit being unfused and a possible source of trouble, sounds like you have a short somewhere.

I'm planning on doing this mod to add fuses for the Load Relief Relay and the Ignition circuits and as I have renewed my loom, I have extracted all the fuse sockets from the old loom with a length of wire
I will need a pair and one for spare, but I will have some pairs spare if anyone wants them for say a couple of quid plus postage

I added the fuse for the Load Relief relay, no problem, but without removing all the tape around the loom I couldn't find which is the red wire to the ignition switch, so one out of two isn't bad.
So far all the circuits seem to work - must stop procrastinating and complete the job
