In case this is useful to anyone in similar difficulties - and I didn't know best place to post so feel free to move if better elsewhere?
I like the flip front BMW System helmets, but not the price, so bought second hand...stop before you even start

Though I got the size I've had before and I'd tried on OK in shop I found I was getting pressure points on my forehead making it impossible to wear for any period of time. Agony.
I thought about all sorts of options but then suddenly thought - take the liner out and try it on, on its own. Yepp, bloody hell that's tight. It's not the helmet - it's the removable cleanable liner!
I trimmed the threads at both sides at the back were the liner is assembled as there is material folded over there and then joined them together 'unfolded', thereby gaining about maybe 10mm either side.
I stitched a white bit of thread were the original fold went just so I could see difference + if the liner ever 'sagged' I could re-assemble to original size.
I tried it out for a few rides and all was good so I formalised the stitching.
Seeing as I've now ridden about 4,000miles pain free I think I'd say it's been a success
No long term issues I can see, helmet fits 'snug' and liner can still be removed so no loss of function or safety.
Just in case anyone finds themselves in a similar situation, better than binning hundreds of pounds or helmet or going even bigger - if it's just the liner you might actually end up worse off.
As for the legality of anything suggested above "on your head be it"
