I know there is a step-by-step on here somewhere. I spent most of lsat night looking fo rit, but failed to find it. Could some kind soul either tell me what I have to do, or point me in the direction of where it tells me please.

Yes, I have tried the search thing - and read all the answers I got, but they weren't the right one. One day someone will show me how to use the search thing correctly and I will know what to type in and the parameters to change to get the right result then. In the meantime, rather than spend another 4 hours looking for it, someone who knows how to do the search thing in 5 seconds could help me out. :thumb2

Unscrew and lift filler cap.
Drill 6mm hole through neck approx 25mm from top
Refit.

I've been thinking about this recently as it takes me ages filling up and getting that last litre in, but I didn't get as far as your good self did. I know the guide you're talking about, though I have no idea where it is?

From what I can remember, the guide only showed you had to cover the filler neck to protect the tank from swarf, drill a hole or 2 and you're good to go...?
I may have missed quite a bit but I'm sure (and hopeful) someone will be along shortly to clarify.

Most importantly - don't drop cigarette ash down the filler hole.................. :D

Are the screw threads captive, or will nuts drop into the tank? I have about 25 litres in there at the moment, but I want to do a few jobs on her.

Mind you don't drill through the metal drain tube that curls around the outside of the filler neck ;)

Yup, you don't want to do that otherwise things will get interesting

Should I have said that anything I say should definitely be cross referenced with information from a professional source and not taken seriously? ?

Quote from the Clymer manual, don't look into the fuel, tank using a naked light! (Amercans!!).

Be aware that with this mod and filling the tank to the new capacity fuel will leak out if you let it stand full, even for as little as 15 minutes. Especially in warm weather. Ride it right away and you'll be fine.

So other than rocking the bike between your legs as you're filling, and this mod, are there no other options to get full fuel capacity?

Umm establish with the refuel mates, I fueled they said food, so a burger on a 650 mile day, Hehehe.. try 40 odd degrees in the Northern cape of RSA, Fuel coming from cool underground tanks into a black GS tank drilled...god did it piss out the overflow,,,,,:blast

I didn't bother drilling because that meant alot of work. I just took a hardend file and a hammer. It'll punch a hole and no fine metal compounds will end up in your tank. Did this mod one year or 20k kms ago and no proble here. Was way easier and took like 10minutes in order to cool the beer down in the freezer to celebrate my job

That's not a mod - that's a bodge!

What size file did you use? :D

I did it a similar way on my old yam. But I used a nice tapered brass drift ;).

I think (well. Hope) Loutre used the handle end of a file. Pray to god it don't spark
