Poor fitting decat headers.

Just some views please folks -

Just fitted some loverly decat headers that Santa delivered.

Problem is that the geometry ain’t perfect. There’s minimal clearance on the LHS crash bar and they are out of alignment with the cylinder studs by over a 1cm. With some brute force I’ve managed to manipulate them onto the studs. I’m now concerned that the lateral force, especially when really hot, could fatigue and then snap or sheer the studs.
Pics show the difference in clearance which I’m not that fussed over but concerned about the lateral forces on the studs.

Stupid question.... But..... Did you loose fit everything first... Fitting an exhaust is like a wet dog shaking...

Loose fit, then start at the studs and tighten everything back to the silencer.

Yup loose fit first.
Didn’t tighten anything until the end.
 
I’d be shit scared something expensive was way over stressed if you’ve had to force it to fit
 
Tightening anything that is stressed is bad engineering, more so where heat (expansion) is a factor.
 
Never had a bike where I had to force the headers on, so something not correct, was there any change in the headers design over the years ????
 
After having another look at your picture, i aint got my gsa now, but i had akra headers on mine, and im sure the gap between the down pipe and the crash bar was the same as yours, like i say aint got the bike now to check, but i now they sit quite close in this area, but no other issues.

Well. Just spoke to an engineering pal, a guy he knows put Akra headers on an R nineT and needed straps and a tourniquet to pull the headers together sufficiently to get them onto the studs. Given the fact that I was able to manipulate mine by hand whilst the bike was on its center stand and not tip it over, would suggest the tension can’t be that bad.
Was also thinking that maybe when fully heated the metal might ‘relax’ into the geometry ?
Not gonna publicly mention the brand as I’m in discussion with the supplier - having watched this forum over the years I’ve seen folk trip themselves up in doing so.

As much as i respect what your saying about naming the manufacturer publically and the after effects etc., ive gotta say it, dont you think you should have thought about this first before posting anything on here??, its a bit hard for people to offer advice or experiences when you only give half the information isnt it

Must agree on point above, but in the meantime just look at the video below it shows how it should all just bolt on, anyway that is my experience with many different bikes, if it did not slip on it was not good.
