Had a breakdown on my R1200GS (2010, 22k miles) and I can't find the like on any forum. With no prior symptoms, half a mile into my ride the clutch lever suddenly froze solid leaving the clutch engaged. I managed to stop safely, stalling the engine. On restarting, thought I felt a little yielding in the lever, so applied more pressure - too much, as the end cap of the slave cylinder popped off (bolts sheared) - a tribute to the power of hydraulics.AA Recovery deposited the bike at my dealer, who replaced the slave cylinder and clutch pushrod and gave me the old parts. The clutch now works perfectly but I am worried that the original cause may not have been found, as I suspect there is something in the pathway of the pushrod through the gearbox that may be waiting to seize again. The old slave cylinder looks fine - seals good, bores smooth. The pushrod, on the other hand, has a ring of quite severe wear, and possibly signs of seizure, about 15mm inboard of the thrust bearing. (The bearing itself looks and feels fine.) Here's a photo of the area. Can anyone tell me what's going on and what I should do about it, if anything?

I wouldn't worry about it if it now works correctly, was it missing the pushrod felt washer which is there to catch any hydraulic leakage? This also keeps the pushrod centred in its bore, I'd suspect from the photo the pushrod was anything but concentric when the retaining bolts failed, allowing it to flap about and become scored.

The actual pressure and friction plates are working fine with a new pushrod and slave cylinder so I doubt they are faulty.

Many thanks Adam. Dealer said the felt washer was OK, to the extent that they reused it to avoid long delay (out of stock in both UK and Germany). I'd still like to know what caused the seizure, but will stop worrying and keep riding.
