stubborn bolt / lost thread

really annoying this...

the small torx threaded bolt which secures the side of the front mudguard to the l/h front fork has gone mushy and is stuck in there, i dont want to drill it cos i dont want to ruin the fixing in the actual fork leg itself. (not that i'd know how to either..! )

any ideas how i can get it out..? :nenau

its the bolt securing the black plastic fixing hole which can be seen directly above the brake calliper in the picture on this web page:

A sharp chisel to create a slot across the bolt head diameter. Then use a blunt ended tool, old screwdriver perhaps, and persuade it undone by tapping on the largest diameter you can possible get to and in the slot. If you find you have clouted it too hard and run out of area to create a fresh slot then I'm afraid it's your worst nightmare time....drilling it out!
 
My chosen method would be to drill the head off, clean offending area soak it in WD40 or the like overnight, with a junior hacksaw cut a slot into it for a screw driver and before trying to remove it warm the surrounding area with a hot air gun or a blow torch first and out it should come.
or if you can get hold of a Dremal or similar use a small cutting disc to cut a slot into the bolt head and use a screw driver in the slot.
Chances are with either method the heat generated from the drilling or the Dremal could be enough to loosen it.

can you knock the next size up torx bit into the existing hole?
