A2 stainless bolt sheared

Be careful you don't go too deep with the drill the alloy at the bottom of the hole may be very thin and the drill might grab
 
Of the 6mm sticking out, how deep did you drill into it? Just thinking to restore a flat surface, re-drill 'properly' but get it central this time.

You need to go slowly with ss and cool regularly. Cobalt drills help. Drill with the drill on a low speed.

+ 1 for above advice Cobalt drill bits and use the slowest speed on your drill don't put lots of pressure on it the drill bit will cut without force and regularly cool with water.
Drill first with a small bit then go next size up. If you have a variable speed drill you will gauge when you have the optimal speed by the amount of material coming off.

You can be tempted to go fast with the drill but that will just blunt the bit with excessive heat.

As said gauge the depth of the hole by the other side and make sure you don't go deeper using electric tape stuck on the bit if possible.
 
Here we went again.
Expecting a set of Cobalt drills to turn up from RS today (they didn't) I went into my local tool store to see if they had any left handed drills. They didn't but I did pick up a 5.5mm cobalt drill bit just to be going on with. I'm kicking myself for not buying a 6mm as well but there we go. I also got a decent set of easy-out bits to replace the ones made from cheese I already had.

Here's where I got to yesterday;

Theres still a fair bit of stainless material left in the top of the blind hole due to the wonkiness of my drilling and you can see where I was getting to trying to centrepunch my way into the hole.

Following advice given here I slowly drilled in with the 5.5mm bit and removed quite a bit of stainless material. I didn't want to go too big with my drills as I was afraid of removing engine casing material too so I went very gently until I thought I might just be able to cut an M8 thread into the "hole" I had arrived at; to the required depth for a replacement bolt (about 5mm shorter than the original).

I tried to use the normal 3 stage approach but just couldn't get the tapered taps to take in the hole. I was getting a bit grumpy by this time so tried just the bottoming tap. This seemed to bite but because I hadn't removed the exhaust again, I decidided to put the tap into my cordless drill and try to start it on a very low speed for about two or three turns. IT WORKED! :D

A true bit of horrible bodgineering but with a good dollop of coppaslip we're back in business.
