Flipping bolt sheared on the left strut holding my monokey rack to the bike. Not over loaded and fitted correctly. Part of the bolt is stuck in the bike frame and can't be drilled out because it appears to be high tensile or something. I couldn't get it out so had to take to the local bike garage. They are an excellent garage and tried the best drill bits they had, and it didn't work.

Next step is to try and remove the thread housing which seems to be attached to the frame by 3 spot welds. If that doesn't work then I dread to think what the solution might be.

I think Givi should be picking up the bill for this as the bolts supplied are obviously not up to the job. They sent me replacement bolts out straight away but are ignoring any correspondence regarding the extraction of the bolt. Bolts were not corroded at all and the kit has only been on since May.

Anyone got any suggestions? I have read others' posts on this but most seem to have been able to drill out.
 
Use a dremel to cut a slot in the sheared of stud and use an impact screw driver to remove?
Weld a lump of metal onto the broken of stud and get it out with mole grips (this will knacker the paint locally)
Use a tungsten carbide drill - drill a 3mm hole and hammer in a torx bit to remove the stud?

Just spoke to the garage, they had to grind the spot welds and pull the insert out. He said that for some reason the bolt could be drilled from the other end but not the end that was exposed.

Anyway, had a chat and he is going to bore out to 8mm so that we can put in stronger bolts that hopefully will not snap.

This is going to cost more than I paid for the bleedin' box and rack combined, furious and will be chasing Givi with passion to get some sort of resolution.
