Looking good. Handy tip using a rubber band thru the small end! I suppose that thread bodge may date way back before internet forums for advice but you're right - if in doubt, stop and think and ask!

Is the alloy of the FD unit unsuitable for welding up then re-drilling and tapping to the original spec?

I did talk it through with the machine shop but it was considered the lesser of the two evils, they were concerned about the heat distortion. It's fine now, looks stock, is strong and oil tight.
 
Exquisite work from the best of the ham-fisters here. Someone had stripped the thread in the final drive unit but there's an easy solution but only for the most talented bodgers - simply get a massively oversized bolt and hoof the bloody thing up cutting a new thread (badly) in the casting. Why people can't stop and ask advice of those who know what to do I've no idea - I learnt almost everything by stopping and asking those who know. So this one was a problem. It won't helicoil or time-sert as there's not enough material left in the casting. It looks like there is in the photo but there aint. Time to consult a fella who's been running his machine shop for 40 years. He agreed, no standard fixes. :banghead::banghead::banghead::banghead:

So.... I cut an oversized thread properly and made up an oversized plug and then had the machine shop mill a standard sized hex nut on the plug. It looks right but unfortunately I didn't take a photo of it - I must have been too distressed. Next time I see the bike I'll get take a photo.

When they have been bodged to that extent I usually weld them up and drill and tap to take the stock filler plug.
The only awkward part about this is it is very close to the large bearing retaining thread inside.
Hint to Mike "drop me an old ring in sometime so that I can cut and case harden it to make a thread cleaner." :)
 
"Wife Beater" and Pot Noodle, living the dream :-) you have my sympathy in advance for getting the carbs in on that CBX, just done it on my FA, tested my patience to the absolute limit.

Was it a dark blue one? I was going to say about the CBX, being facetious, knowing full well it is the one next to it that you were asking about! Mr. Woodcock had a couple of Martin CBXs, one black with multicoloured spots all over it.

Full spec, too many had honda brakes and wheels.

Is that a new wiring harness there? Either that or youve been very busy with a toothbrush and cleaner!

It's the original harness. The wiring was in good condition, just bodged. I replaced the outer insulation where it had perished/cracked and rewrapped it.

The connectors were all dropped in the ultrasonic bath.
 
Malty, your first post was 31 Jan 21, 6 days ago. Have you done this rebuild in 6 days?

Mikeyboy is right. I started about a year ago, it was a lock-down 1 project. I've always got too many projects on the go at once to do it in real time. On a Buell S1 project right now. Bonkers bikes, half metric half imperial. It's been a project since I last rode it in 2008!

Stupidly got into cnc stuff too so there's more distraction.... doh!

After the buell I'm onto the R90s which I originally bought through Mikeyboy.
