Just starting my first gearbox refurbishment and I am puzzled by the small (4mm) hole near to the threaded hole the air box bolts to. There was a small bolt pushed in there when I picked up the box. Any ideas welcome?

That should have a screw in it that holds a baffle plate in place. You either have no baffle plate or its loose inside the gearbox.

If you look to the right of the centre bolt at the top of the photograph you can just make out the plate. It catches oil flung up from the gears.

That's a nice clean box, Rob :thumb.

I had a 'Rat Bike' delivered on Saturday for me to fix, its got serious gearbox problems.

I got the box out today and stripped it . . Full of swarf, I have never seen bearings so worn. The output drive flange has been moving about so much its cracked the rear cover :blast.

I'm thinking of putting up a thread - but it would probably embarrass the owner ;).

It was a lovely box Bob and was in great condition, unfortunately the owner subsequently forgot to put oil in it and trashed it completely :blast

Name and shame Bob! Name and shame! We can't have people abusing Airheads and getting away skat free. I think we need a national register of Airhead abusers.

One I had in recently in last year after the bloke said it started making a noise when they were over in France and he rode it back at a reduced pace!

(He's a bit renowned for being hard on bikes in fact we'll say he's VERY renowned for being hard on bikes )

The black stuff is about 6000 miles of road grime and I had to scrape it off to get to the bolts and dig the goo out of them

Worrying to find the circlip but it was off the gearchange quadrant

Front bearing and front gear of the output shaft Note the condition of the helical gear

Nice Grey paste at the base of the box

Front bearing on output shaft I don;t think I have ever seen one (internet included) come out looking that bad

There were wee sparkly bits everywhere

I reckon if it hadn't been for the oil baffle plate those bits would have eaten their way through the front of the casing or just burst it in a very short time

This is what was delivered (in a van) on Saturday . .

And yes - that tank is pure rust.

It was heading for a Continental trip but only got as far as Newcastle :yelrotflm.

The tank is held on by the single fuel line.

The airbox only had one horizontal gearbox mounting bolt - three turns from tight (so the gearbox was breathing into the airbox).

The seat was held on by two nuts that were just started on their (long) threads - it could be lifted about two inches.

The clutch needs two hands to operate (:nenau).

Its been an 80 RT at some point in its life.

Someone is going to say that they like it ( :blast ) :D :D.

I've got pics of the gearbox internals but I haven't put them up onto Photobucket yet - watch this space.

Suffice to say that it was almost impossible to wheel it about in neutral .

I thought I'd better take some pictures before I started on it - I'd hate to be accused of marking the paint . . .

:jes

Forks are Purdy

I wonder do the corners of the "panniers" dig into yer arse whilst reposing upon that skimpy looking seat?

Probably, the owner is a 6'6" New-Zealander it must look like a toy under him :D.

(I'd better be nice about it - yes, the USD forks are nice :clap).

Its a sorry sight at the moment . . . .

He wants the clutch sorted while I'm in there.

And he wants a high 5th gear - no problem Sir :thumb

New Zealander? I'd have it down as an Aussie bike. All the Aussie ride bikes like that. In fact that's probably one of their better ones :green gri

Got the box apart now. Everything is nice and clean, the oil baffle was sitting on top so someone must have just unscrewed it. The bearings are all smooth and there is no swarf or muck in the residual oil. Do I just replace seals and gasket and put it all back together? If so, do I need to reshim or just put the original shims back in? The casing going off now for vapour blasting.
Thanks for any advice. john

I'd re shim as a matter of course if you have the kit to do it.

I've gone all misty eyed now! I had my own vapour blaster for a while. Fantastic piece of kit. everything was shiny and clean.

i dont mind being named and shamed,
to be fair, the tank is in good nick ;) its the look i was going for, inside it its perfect,
as for everything else..... well thats me and my bodgry
ive done about 2000 miles on the bike since ive had it, and done 2 full oil changes including gearbox, drive shaft and final drive
so im claiming previous owners cack handed ness in relation to engine and gearbox related issues :D although ive got a pant load of receipts from him, so who knows,

Rust (known as Sul coat) is a legitimate finish for steel in some applications, after all it doesn't corrode; it's just not normally found on petrol tanks
