In order to keep road crud out of the keyhole on my Roadloc I've zip tied a rubber bleed nipple cover to the plastic plug so that whenever the plug is fitted I push the cover into the keyhole, which provided a good seal. I've also plugged the little hole on the side with the end of one of those cheap transparent biros.

That cable tie looks like it would foul the fitment of the plastic guard...

I've been working on my own design, but I rely like your KISS approach.

Yep basically same as I did last night cut a bit of rubber to that shape, what would be cool now Knuk is to add a little line and a loop that fits over the plastic bung, just to hold it in place, and if you could draw that up in 3D, I could probably throw a few prints out in Flexi filament to see how it goes, reason I am crap at drawing but half decent at printing.

I will need some way of securing the cap for sure.
My initial thought is to use a slightly flexible material, and since there are two lips on the plunger for the large opening, my initial plan is to see if it will work to merely pressing the cap against the plastic plunger. I'm afraid this plan is a longshot, so my plan B will be to make part of the pin that will fill the opening in the lock barrel slightly thicker, thereby hoping the friction will keep it in there. However, a tiny string securing the cap to the plunger will probably be needed anyway, as keeping track of a tiny cap when using the lock for sure means loosing the cap.

Does the moisture (and salt if you're a hardcore bikermate who rides all year round!) get into the lock from the outside in or from the inside out, or both?

By that I mean is water getting into the lock through the opening you put your key into, or is it finding its way through the pin opening next to the disc. Since the disc will be rotating at high speed it will presumably flinging a lot of crap into the inside of the roadlok, which then finds its way into the barrel.

I did like the simple solution put forward by Andy but I'm thinking it may not actually stop the problem altogether and so you'd still need to regularly apply some of the lovely lock lubricant Andres mentioned at the beginning of the thread.
