Vario top box size adjusting mechanism was jammed - so pulled it apart and found small stone jamming the cogs. Have done this before and remember it being a pig to get back together - but this time I have lost the plot completely and really can't see how it all goes back together:blast:blast.

I have removed the two internal side panels to get access to the gearing mechanism but can't work out how it should all line up again and if there is an easy way of getting access to tighten the nuts onto the bolts that go through the two fixed gears????

Anybody got any killer tips or diagram of how it all works...

I just had to take mmy panniers mechanism apart also with a jam - if you ever have to do it and end uptaking the sliding rim off the main shell then it is a real pain in the butt to get back together because the seal that is designed to keep the water out is a tight fit.

Unfortunately did not take any pics but I did work out the best way to align the cogs

First work out which way the cog that fits on the lever arm should point when the case is fully expanded - then make sure that the outer cogs that hold the fishplate that attach to the pannier sides are setup so that the fishplate securing bolt is located nearest to the slot on the side of the cover so that the fishplate is fully extended straight through the slot and the cog for the lever arm is aligned correctly.
After aligning the cogs in this way you should be able to fit the side panels hokding the mechanism back in.

I would secure the ends of the fish plates, and then fit the lever bar before attempting to screw the rear torx head screws back in as it is easier to locate everything once you have the bar in place.
